Topic: FDFs not cutting it, alternatives?

I've been building a web application for about 8 months now in ASP that includes alot of printable forms. Currently scripts process the data required, fire the variables to an fdf, and load inside of a pdf in the appropriate locations.
It works perfectly ... when it works. Different workstations seem to react differently, some loading with no problems while other s give a %PDF error and still others ask you to download the file and the file is displayed as unreadable. I've made sure all the workstations are configured with Reader 6.0 and I don't foresee any other differences.
Long story short is that I'm not happy with the tons of end-user support and unreliability of this approach and am ready to move on. I'd like to know what path you have to go down to start generating pdfs smarter (preferably all on the server only asking the client to download a fully racked up pdf) in ASP and hopefully in a way that doesn't require purchasing multiple licences. I don't mind writing the code, and if you simply had an idea of how to go about it I'll run with it, I'm that frustrated! Still, if anyone has run into this problem before and has suggestions on how to make fdfs more stable and reliable I am open to that as well.
This has been riding me a while, and I appreciate any help you can give. Thanks!
